thank you for your reply.
I can not provide more detail and can not share the file.
it seems that the crash was resulting from the fact that Zemax used the wrong global search files.
in the past rev of Zemax it would create new one instead of the files already in the folder.
in the current rev it does not and it cause the optimization to work with the wrong files.
for the warning I just ignore it.

Could you provide more information about your design? Do you have a file that you can share (or a simplified example file)? We need a little more information about the layout and design to help troubleshoot the issue that you are seeing. Did you check that you have the right surface types and the correct parameter, since it looks like OpticStudio is throwing invalid parameter warnings?
